My 582 Pulsar mkI had a 2 piece plywood panel separated by a vertical fuel level tube. I made a one piece replacement from aluminium sheet.

To keep the weight down the sheet is very thin. so has a 5mm right angled lip along the bottom edge and around the curved surface to prevent it from flexing. To make the lip I cut a two pieces of 19mm MDF to the required final shape and size, tightly clamped the panel in the middle and then progressively taped the lip round to a right angle with a rubber mallet. The panel is covered with mat black fablon.

I guess an easier alternative would be to buy some thin good quality plywood and machine holes in that. (Pehaps best to make a template out of a couple of layers of thick cardboward glued together first?
