Dear Steve,
I'm afraid the fact that the Federal Quartermaster bundled in sizes 5 and 6 (44 and 46) in small percentages (less than 10% certainly) in contracts from 1862 onwards is fairly well documented.

Also, I think the difficulty you will run into is that the 2-3" growth in average male height since the 1860s also includes a more than proportional increase in average chest size (with less nutritional stress, and thus growth in the 18-21 age range in the clavicles, the last human bone to fuse). Thus, even if you had highly fit, say modern military individuals, you would have a hard time putting more than 50% of your men in sizes 1-4, simply because of chest measurements. The result is an inauthentic ratio of depot to private purchase dress in any given unit if one slavishly follows Civil War (Confederate) clothing sizes. I argue not for myself (Hell, I'm a 48 and well outside the depot range), but rather for all my pards who look like Civil War Ghosts, but measure 44 in the chest!
